Mike,

I think it must be Struts, as the apps that I have problems with are
pre-Expresso (i.e. they were written using Struts 1.02 and then integrated
into Expresso, so they don't use Controllers, just pure Actions and
ActionForms.  It's interesting that you mention the problems with the JCorp
downloads, as when I tried on Friday, Netscape and Opera just displayed the
bytes in the browser, and IE6 offered to download the file, but got stuck at
99% complete!
Thanks for the replies guys - I was was beginning to tear my hair out on
this one :)

Got it!

There's some HTTP headers getting set prior to Download Controller getting 
its hands on it.  I have no idea of Struts is doing it or what.  But 
calling HttpServletResponse.reset() before setting the download headers 
works like a champ.

Again, if anybody knows of any headers getting set prior to the download 
controller getting it, I'd appreciate it, since it appears to be messing 
things up.
